In Frank's first appearance, in the season 4 episode "The Handicap Spot", the character was played by John Randolph. At the urging of series creator Larry David, once Stiller had been cast for Frank Costanza, the scenes with Randolph were reshot for syndication with Stiller playing the role.

As much as he liked Alison Hannigan, he was afraid it was not going to be believable that a girl that looked like Hannigan was going to be unpopular in high school (which is why he wrote it as a fat chick to begin with).

In the end, they dressed her down a ton in the first season and she did a great job with the shyness that made it all work.

On Psych, Lassiter's partner was kicked off after the pilot in favor of Maggie Lawson's character Juliet O'Hara. They addressed it in the show, but clearly someone wanted a different character in that role. At some point, the star of the show James Rodan and Lawson started dating paralleling the romance between their characters on the show.
Loved that show. Was going to post this myself. Easier to replace an actor or character from the pilot to a regular episode. Noticed also that most of the setts are different from the pilot to the regular shows.

Oh, you're right, they did. Damon Wayans Jr filmed the New Girl pilot before Happy Endings was picked up as a series. When New Girl got picked up, Wayans was already committed to Happy Endings so they replaced him with a new actor. They did change the character's name from Coach to Winston to avoid people going "they replaced the token black guy and hoped no one would notice." After Happy Endings was axed, Wayans was available again and they've worked him back in to the show as Coach, the pilot character.
Pretty much the same thing. I haven't watched in a few seasons but will probably tune back in now that Coach is back. He is a funny guy. RIP Happy Endings.

Yeah, I loved Happy Endings, but I liked Wayan's character on Happy Endings way more than I like Coach. Coach is portayed as more of an #######, while Brad is kind of adorable, for lack of a better term.

Also, I just remembered that the replaced the kid who played young Shawn Spencer during the flashbacks in like season 3 or 4. They even made a joke about it in an episode. That show was seriously one of my personal favorites.

Naevia - Lesley-Ann Brandt (s1&Prequel) and Cynthia Addai-Robinson (s2&s3)

After the pilot,

Ginger the movie star replaced Ginger the secretary,

Maryann the farm girl replaced Bunny the "dumb blonde" secretary,

The Professor replaced a high school teacher.

 
All in the Family - There were two different sets of actors cast to play Gloria and Mike (or Richard as he was originally called) before settling on Struthers and Reiner for the third pilot.

 
Petticoat Junction:

Bobbie Jo Bradley (Loris Saunders and Pat Woodell)

Billie Jo Bradley (Meredith MacRae, Jenine Riley and Gunilla Hutton)

Higgins the Dog played the entire series, but after the show ended, he came out of retirement for the blockbuster role "Benji"

 
Steve from Blues Clues. I think one of the Fresh Beat girls too.

Seems to me the original Batman TV show had a lot of different actors for the same roles. I know Eartha Kitt was Catwoman at least once. And The Riddler and Mr Freeze definitely had more than one actor. But pretty sure it was just Burgess as The Penguin.... maybe. The Joker? I wouldn't be surprised if all the villains had multiple actors.

Did some research, that actress change really changed lives. The girl Hannigan replaced retired while Hannigan when on to play one of the top female tv characters of all time, earn close to 9 mill, met her husband (the guy who played Wesley) and became godmother to Whedons son.

Bab Saget wasn't the original dad on Full House....some other dude filmed the pilot, Bob ended up refilming the pilot and away he went.

 
Comedy Western from the '70s - Alias Smith & Jones

Original Hannibal Heyes/Joshua Smith played by Peter Duel; Duel was replaced by Roger Davis after Duel's death, which was ruled a suicide.
